The output power and amplitude of the ultrasonic welding generator can be set freely, with automatic frequency tracking and adaptive matching for transducers of various parameters. When ultrasonic waves are applied to the contact surfaces of thermoplastic materials, they generate high-frequency vibrations—tens of thousands of cycles per second. These vibrations, reaching a specific amplitude, transmit ultrasonic energy through the workpieces to the weld zone. Because the acoustic resistance is high at the interface—the point where the two parts meet—localized high temperatures are generated. Since plastics have poor thermal conductivity, this heat cannot dissipate quickly; instead, it accumulates in the weld zone, causing the contact surfaces to melt rapidly. With the application of pressure, the materials fuse into a single, integrated unit. Once the ultrasonic waves cease, the pressure is maintained for a few seconds to allow the material to solidify and take shape. This process creates strong molecular chains, resulting in a weld with a strength that can approach that of the raw material itself. The quality of ultrasonic plastic welding depends on three factors: the amplitude of the transducer’s welding horn (sonotrode), the applied pressure, and the welding duration. While the welding duration and the pressure exerted by the horn can be adjusted, the amplitude is determined by the transducer and the booster (amplitude transformer). These three variables must be balanced to reach an optimal value. If the energy exceeds this optimum, excessive melting occurs, which can easily deform the parts; conversely, if the energy is too low, a secure bond cannot be formed. Furthermore, the applied pressure must not be excessive. The ideal pressure is calculated as the product of the length of the weld zone’s edge and the optimal pressure value per millimeter of that edge.
